
BMW is entering the next phase of its North American electrification strategy as its new Plant Woodruff in South Carolina prepares to begin series production of sixth-generation (Gen6) high-voltage batteries for the upcoming fully electric BMW iX5 this December.
The new battery assembly facility represents a major investment in BMW’s US manufacturing footprint and will play a central role in supplying batteries for the next generation of electric BMW X models built at nearby Plant Spartanburg.
Equipped with artificial intelligence, digital twins and virtual reality-based training, Plant Woodruff is designed to deliver high-quality battery production while improving manufacturing efficiency.
AI-Powered Manufacturing Sets New Standards
Plant Woodruff has been developed around BMW’s latest Gen6 battery technology, which introduces cylindrical battery cells integrated directly into the battery pack using a cell-to-pack architecture. This design reduces complexity while improving energy density and overall battery performance.
Every stage of production is monitored in real time through an extensive inline quality control system. AI-powered assistants continuously analyse manufacturing data, helping employees identify potential issues before they affect production.
The facility combines the work of more than 300 employees with approximately 250 industrial robots, supporting BMW’s goal of achieving near zero-defect battery manufacturing while maximising production efficiency.
Digital twins—virtual replicas of the production lines—were used throughout the planning process, allowing BMW to optimise operations before production equipment was installed.
Virtual Reality Training Before Employees Reach the Production Line
One of the standout features at Plant Woodruff is its immersive virtual reality training programme.
Before working on the factory floor, every production employee completes training inside a fully digital replica of the facility. Using only a PC and VR headset, workers practise manufacturing procedures in realistic conditions, helping them become familiar with equipment and production workflows before handling actual battery systems.
The approach shortens the learning curve while improving confidence and operational safety.
Built in Just Three Years
Construction of Plant Woodruff has progressed rapidly.
Following the groundbreaking ceremony in June 2023, construction officially began in September of the same year. Manufacturing equipment installation started in September 2024, even before the building was fully completed.
Production preparation began during summer 2025, with test and pre-series batteries already rolling off the assembly line. Full-scale production is scheduled to begin in December 2026, supplying batteries for the all-new BMW iX5.
Lower Carbon Footprint Across Battery Production
BMW has also focused heavily on sustainability throughout its Gen6 battery programme.
The new battery cells contain increased amounts of recycled cobalt, lithium and nickel, while renewable energy is used during the production of battery materials and cell manufacturing.
Compared with BMW’s previous Gen5 battery technology used in the BMW iX, the new cells reduce CO₂-equivalent emissions by approximately 28% per watt-hour.
Plant Woodruff itself operates without fossil fuels during normal production, while hydrogen-powered industrial trucks handle logistics across the facility.
Local Production for Local Vehicles
The South Carolina battery plant is part of BMW’s global “local for local” manufacturing strategy.
Instead of shipping completed batteries across continents, BMW is building battery assembly plants close to vehicle production facilities. Besides Woodruff, Gen6 battery plants are being established in Germany, China and Mexico, while production is already underway in Hungary.
The close proximity between Plant Woodruff and Plant Spartanburg—just 15 miles (24 km) apart—helps reduce logistics costs, improve supply chain resilience and support regional employment.
How BMW Builds Its Gen6 Batteries
Battery assembly begins after incoming battery cells undergo comprehensive quality inspections, including voltage verification.
The cylindrical cells are then grouped into clusters and attached to cooling components to ensure optimal thermal management. Laser cleaning and precision welding connect the battery cells with the contact system, while inline inspection continuously checks every weld.
A specialised foaming process secures and protects the battery components, improving durability and crash safety. The battery housing is then sealed and riveted before BMW installs the Energy Master, the battery’s central control unit.
Every completed battery pack undergoes a comprehensive end-of-line inspection before being shipped to Plant Spartanburg for installation into the new BMW iX5.
BMW iX5 Features 800-Volt Technology and Largest Battery Yet
The upcoming BMW iX5 will become the first electric X5 powered by BMW’s sixth-generation eDrive technology.
The electric SUV features an 800-volt electrical architecture and dual electric motors driving all four wheels through BMW’s xDrive system.
In the United States, the BMW iX5 60 xDrive will be equipped with a 144 kWh net battery, while European models will receive a 141 kWh net battery. This makes it the largest high-voltage battery ever fitted to a fully electric BMW.
Combined with BMW’s new Gen6 battery technology, the iX5 is expected to deliver faster charging, improved efficiency and significantly increased driving range compared with previous BMW electric models.
As Plant Woodruff begins volume production, BMW is laying the groundwork for its next generation of electric SUVs in North America. The combination of advanced battery technology, AI-driven manufacturing and sustainable production methods positions the new facility as a key pillar in the company’s expanding EV strategy.
